Subscription box packaging UK: test each letterbox edition

Choose UK subscription box packaging by testing the sealed monthly edition. Compare Royal Mail and Evri formats, protection and the limits of Postable cover.

In short

  • For UK subscription box packaging, test the sealed edition against the actual carrier format: Royal Mail Large Letter allows 35.3 × 25 × 2.5 cm and 750 g. A carton bought as letterbox packaging still needs a fresh test when the monthly contents change.
  • Evri Postable uses different dimensions, so a sleeve that suits one carrier may fail the other.
  • Treat a welcome gift, thicker insert or extra sample as a new packing combination.
  • Evri’s direct Postable terms limit loss or damage compensation to the shipping charges and do not offer Full Cover for that product.
  • AirPost is a peer-to-peer fulfilment network: online shops have their orders packed and dropped at a parcel point by verified people near their customers, who earn a fee per parcel from home. No warehouse, no minimum order volume.

A supplier’s catalogue can tell you that a box is slim. It cannot tell you whether your November edition remains slim after a notebook, badge, tissue and theme card go inside. Subscription packaging needs a repeatable approval process because the outside design often stays familiar while the contents change. For a UK shop, start with the postal format you intend to buy, then prove that each finished edition fits and protects the products.

Which UK letterbox format are you designing for?

Royal Mail’s subscription-box guide identifies Large Letter as the slim format and Small Parcel as the next size up. Its 1st Class format information supplies the weight limit. Evri’s Postable page describes a different envelope. Keep the carrier and the named service beside the design measurements rather than using letterbox as a single universal category.

Published UK formatMaximum sealed outside dimensionsMaximum packed weight
Royal Mail Large Letter35.3 × 25 × 2.5 cm750 g
Evri Postable35 × 23 × 3 cm1 kg
Royal Mail Small Parcel45 × 35 × 16 cm2 kg
Official format pages checked 10 October 2026. The limits concern the finished shipment; eligibility and booking terms still apply.

A hypothetical sleeve measuring 34 × 24 × 2 cm fits the stated Royal Mail dimensional envelope but is wider than Evri’s stated Postable width. A different sleeve at 34 × 22 × 2.8 cm reverses the thickness issue: it exceeds the Royal Mail depth while remaining within Evri’s dimensional envelope. These comparisons do not prove content eligibility or real letterbox access. They show why switching the carrier can require another packaging test.

How do you test the complete monthly edition?

Assemble one representative box exactly as the subscriber will receive it. Include retail packaging, protective material, any information card and the final closure. Measure the outside after sealing, including the thickest point of a soft mailer. Weigh the whole shipment. Record the result with the edition name and the carton specification. Measuring an empty sample once leaves the most important variable, the contents, untested.

  1. Build the approved contents list

List every item, variation and insert for this edition, including opening-order extras.

  2. Pack without compressing the goods

Use the intended sleeve, protection and closure. Check that the contents remain stable when handled.

  3. Measure and weigh after sealing

Record the outside dimensions and total weight against the named carrier format.

  4. Test the awkward combination

Prepare the thickest or heaviest allowed variant as well as the ordinary example.

  5. Release the specification

Send the approved contents, packing order and fallback service to the person preparing the batch.

A practical fit test should not require squeezing a carton or flattening a product. Use a gauge corresponding to the chosen thickness as a shop control, but retain the actual measurements as well. A carton that passes while you press its lid may rebound later. If there is too little room for protection, redesign the arrangement or use a larger eligible service. Removing protection simply to retain the slim format defeats the purpose of the test.

What changes when the edition includes a welcome gift?

Separate the ordinary edition from the welcome combination. A pin badge can create a local bulge even when its extra weight is small. A folded card can change the depth near the closure. A hardback notebook can leave almost no room for protection at the edges. Give the opening-order version its own packing instruction and test record, rather than telling the packer to add the gift wherever it fits.

Keep variant substitutions visible. If the preferred item is unavailable, a substitute may have a different retail wrapper or shape. Ask for a new assembled sample before approving it for the entire run. This also applies to a replacement carton from another supplier. Nominal internal dimensions are useful when buying materials, but they do not establish the sealed outside dimensions that the carrier receives. The parcel-size guide explains the broader measurement method.

Store the packing order with a simple photograph or sketch of your own approved sample. Identify which item goes beside another and which needs its own protection. This helps a substitute packer prepare the same edition without recreating the design from memory. Use the record to investigate a damaged box later: you can check whether the contents or arrangement differed from the approved sample before changing materials for every subscriber.

Does a tracked Postable service protect the contents financially?

Evri’s direct terms, checked 10 October 2026, make three distinctions relevant here. Section 3.7(c) limits loss or damage compensation for Postable to refunding the shipping charges. Section 3.9 excludes Postable from Full Cover. Section 3.2(f) excludes losses caused by a failure to follow orientation markings. A tracking event, extra-cover option on another product or upright arrow therefore cannot substitute for suitable packaging.

Apply those conditions to your own assortment. If an item relies on remaining upright, ask whether it can be safely prepared for the purchased service at all. If a damaged collectible would cost you more than the delivery expense, assess that product exposure separately. Do not assume the direct terms automatically describe a broker-supplied label: read the conditions of the actual booking route and keep them with its service reference.

A useful packing decision can be made without predicting a damage rate. Describe the consequence of losing one edition, the packaging needed to protect it and the recovery terms of the service you can buy. Then decide whether to keep the item in the slim offer, redesign it or choose another route. Avoid giving subscribers an insurance promise based only on the carrier name displayed in a comparison.

How do packaging changes affect the recurring dispatch budget?

The AirPost GB → GB carrier-only index retrieved on 10 October 2026 gives €2.96 at 2 kg and €6.26 at 5 kg. For a qualifying small-parcel example, add €0.85 platform fee and €2.25 recommended preparation. The resulting references are €6.06 and €9.36 before materials and stock movement.

Euro-denominated AirPost index references, not Royal Mail or Evri Postable tariffs. Recommended preparation is not a sender quote.

Put the material invoice beside this dispatch budget, divided by the usable quantity of cartons actually received. Keep a new printed sleeve and a thicker monthly edition as separate changes, so you can tell whether the increase came from materials or the shipping service. Do not present the two weight references as the price of losing letterbox eligibility. That question needs an actual service quote for the redesigned box.

What should you send to a local subscription-box packer?

Through AirPost local fulfilment, you can supply stock and your approved packaging to a sender. For a subscription run, agree the edition, variants, assembly order and the handover day. Require an exception message if a box cannot close normally. One approved sample gives that person a concrete instruction; a supplier’s product name such as premium letterbox box leaves too much unresolved.

After the first run, compare the actual packed edition with the retained sample. Review any substitutions and unexpected extra labels before ordering the next printed batch. Keep the format decision attached to the edition, so the next month starts with a check of what changed. The goal is a repeatable box that protects its contents and can use the purchased service, while leaving room for new products in future editions.

Frequently asked questions

Is subscription box packaging UK always a Large Letter?

No. Measure the sealed edition against the purchased carrier format. A commercial packaging name does not establish its postal category.

Can one sleeve work with Royal Mail and Evri?

Sometimes, but their published width and depth limits differ. Check both envelopes with the packed sleeve before approving a carrier switch.

Do I need to retest a monthly box with only a new insert?

Yes if it changes the assembled package. Check thickness, closure and weight; a small insert can create a bulge at one point.

Can I add Evri Full Cover to a direct Postable booking?

The direct terms checked exclude Postable from Full Cover. Verify the terms of the booking route you actually use.

Does the AirPost cost table price letterbox packaging?

It illustrates small-parcel dispatch costs at two weight references. Materials and any actual letterbox service need separate prices.
